Thanks, it was stressful, but fun.
It feels good knowing I did it and it still runs.

I learned that I'm incapable of remembering where the wires go back, so from now on I will ALWAYS lable EVERY wire BEFORE disconnecting it.

If it wasn't for Steve helping, I could not have done this as well as I did.

I rode it 40 miles yesterday and I'm riding it everyday trying to shake loose anything that might be an issue.

Well, as those who were so kind as to save my tank bag from the rain at Hungry Mother the year saw, I had as odd attachment system.

I was waiting for these metal painted clips to be delivered and they came when I got back.

I get so tired of those plastic one breaking. Evil or Very Mad
These metal ones were $3.86 each from here http://www.strapworks.com/

Supplies: needle and thread, clip, One Wrap Velcro, 3/4" strap and a Cadbury egg. (lighter now shown for sealing edges)



First, I cut the existing strap and sew on the clip half.





Next attach second strap and measure.





Sew in pull loop.



I couldn't find my white grease pencil, so I used staples to make where the Velcro was going.



Staple the Velcro in place.



Finished attachment.



It ain't fancy, but it works great.

Next, the fuel fill neck.



See that screw...I didn't at the time of this photo.

It was worse than I expected.









Bad gasket, will replace.



I cleaned off all the loose stuff.



All cleaned up.



I had to come up with a way to clean this up w/o trashing the fuel filter.
So I did this and used a SS wire brush and a vacuum to remove most of the debris.



The wire brush couldn't get it all, so I had to use fine sand paper, and again with the vacuum.






All done until the gasket set gets here.



Now I picked up that spring, not sure where it came from, but while cleaning up I found another spring.



As I figured out, the second spring wasn't part of this project.



I wonder if there is anything I could seal the pitted set with that wouldn't breakdown in the presence of fuel?

I ordered the seal / o-ring set for the filler cap but due to being rushed to finish the project, I didn't take any pics.

I decided to increase my fuel top off capacity by removing the entire flapper assembly.



My riding range increased by 35+ miles at interstate speeds. And 50+ at casual paced riding.

There has been much talk about the fact that the stated total capicity of the fuel tank is 5 gallons and yet one can’t seem to put 5 gallons in it even when dead empty.

Now I know why.

This is with the mod above.




No, it doesn't leak when filled to the max, the cap closed and on the side stand.

No - it won't leak - but let it sit in the sun long enough for you to drink a 20 oz. soda and it'll sure start dribbling out the over flow on the right side...

Next thing on the list to fix was this.





These side panels are real PITAs.

Steve suggested using magnets so that’s the direction I went.

There are in fact three contact points, two pins fore and aft and the broken “C” clip in middle. I’ve used rubber tubing over the pics, and it works ok but not great.

So I’ll be replacing them as well. First I cleaned the pins then to give the Rescue tape a firm place to bind to I put some heat shrink on them.

Rear pin.





Front pin.








Found this.



Repaired with Rescue Tape.



The center...I needed to create a flat place for the magnets and yet attach it to the round pin.





Left is the rubber I need to replace. So I insert a bit of nylon tubing that I plan to drill out to fit the metal pin on the bike.




Well, it didn’t work. The drill bound up on the inside and I couldn’t hold it tight enough and still keep it round.



So I found a bit of silicon tubing.





Test fit feels good.



Cut to fit.



Attached with epoxy.








I took it for a big test ride today and worked great. I’m very happy with the results.

I'll be wiring through the blue sea fuse block.

Modified GPS bar to receive a 7" white LED dash light.

Re-routed the GPS wiring.









This next segment needs a little preface.

Are you listening?

Ok, this is it...I SUCK at all things that involve making electrons go the way I want them to. I simple don’t understand it and you are about to witness this first hand.

Let me set the stage.
Steve is at work and I decided to tackle this alone.
The rough plan was to use an existing dash switch to activate the dash light.
At first I thought about use the hazard switch.
I had talked with Duck about this and he sent me this diagram.



So put on some music...



And started taking things apart.





As it turned out this bike didn’t have heated grips, so I decided to cut the heated grip switch out of my other K1100RS and use it instead.

Now the high heat position on this switch hasn’t worked in a long time and after removing it I could see why. It has been soldered on in the past and not by me.



I start sending pics to Steve via Facebook asking if what I drew will work. The goal was to connect the LEDs through the modified switch power it through Blue Sea fuse block.
This was my first attempt.



Steve said ‘No’ then tried over the phone to help me understand what’s wrong with that drawing and how to overcome it.

This was the next.



SWEET! This will work.

I needed more room for more wires.





I had to repair one ring connector.



(Yes Phil, I tinned all my wires in this project and used heat shrink)







Steve came home and found me stopped dead in my tracks. I was trying to use a multitasked (never used one before that day) to figure out why in spite of everything appearing to be connected right, it didn’t work.

Steve found there was no power to the Blue Sea and that a 30 amp fuse was blown. As it turns out I crossed up the (-) and (+) connections on the Blue sea. Everything had to be disconnected on the fuse block and put back in the order.

Then I solder everything together and flip the switch and it doesn’t work again.

Steve found I didn’t put a big enough fuse on the switch. That replaced with the right side and POW! LIGHT!
