Hi everyone,

I have stripped the threads on both fork filler cap screws. I haven't pulled the screws so I don't know if the threads are stripped on the filler screws or the threads in the large caps. I would plan to replace the screws if those threads are stripped but the large caps are pretty expensive - even second hand.

Has anyone done this before? Which threads are likely to be stripped and what did you do to fix?

I did this on one of my forks. In my case it was the internal thread of the larger nut (30mm I think) which had gone. The smaller inner nut seems a harder material. I bought two replacements secondhand for $20 a piece.

When you take it out make sure any metal flakes are removed as you don't want them going down the slider.

Tony - the first thing to do is figure out which threads are stripped. You are not the first!

I have a bit of a variation. Filler cap will not come out. Dealer couldn't even get it out. They must have added fluid by removing the whole top cap, then told me to come bback after they order a new top cap and filler plug unit. Two questions, can top cap be removed and replaced with fork on the bike, and does anyone know the approximate cap cost?

Yes, you can take them out with forks installed - probably easier if you loosen the upper fork tree clamp.

Fork caps: $42 each Shocked

Plugs that go in them: $10 each

O-rings: $0.50 each

It was the cost that caused me to post originally. Those prices are BMW list. I plan to remove this weekend, find out which threads are stripped, clean up the others with a tap or die and (if the thread in the large top cap is ruined), have a Recoil or Helicoil fitted. Thread size is 12mm 1.5 pitch as noted on the realoem diagram.

Even second hand top caps are expensive over here.

I will take more care in future.

Yeah, high performance caps for sure. Think I'll try to ez-out or drill out my filler cap trying not to damage female threads.

If you can get the caps out you'd be better off getting the thread repaired using Wurth Time-serts as you will then have a hardened steel threaded collar. The problem with Recoil/Helicoil inserts is that if the bolt has to be removed on a regular basis the insert is often pulled out as well. I can help with both methods but as I'm down here in North London you'd have to post the caps down to me for the repair. Have a scout round your area and come back to me if you have no luck and we'll sort something out.
